What Type of Forklift Do You Need? A Buyer’s Guide

But on the first shift, operators are struggling in the narrow aisles, the battery dies halfway through the afternoon, and the mast won’t reach the top rack. The machine is technically capable — it’s just the wrong machine for the job.
Buying a forklift isn’t complicated if you know what you’re solving for. This guide walks through every decision point in plain language: the five factors that determine the right forklift, how the main types compare, how to calculate the capacity you actually need, and what safety features to insist on.
The 5 Key Factors for Choosing the Right Forklift
Before you look at a single specification sheet, these five questions need clear answers. Get them wrong and the machine will underperform, create safety hazards, or simply not fit the space it’s supposed to operate in.
Load Capacity
Every forklift has a rated capacity — a maximum load weight it can safely carry — but that figure assumes the load is positioned at a specific load centre (typically 500mm or 600mm from the fork face). Move the centre of gravity further out and the effective capacity drops significantly. Always check the capacity plate inside the cab before assuming the machine can handle your load. Identify your heaviest expected load, then add a 20% safety buffer — that protects against load variability, fork and attachment weight, and positioning errors. Attachments such as clamps, rotators, and side-shifters reduce net lifting capacity and shift the load centre, which can take a machine that looks right on paper well outside its safe operating range.
Operating Environment
The working environment determines power source, tyre type, and chassis design more than any other single factor. Indoor operations on smooth concrete suit electric machines. Outdoor yards with uneven ground demand diesel or LPG with pneumatic tyres. Mixed operations that cross between a loading dock and an outdoor yard work best with LPG. If you’re considering diesel for any indoor use — even briefly — take the ventilation requirements seriously. Diesel exhaust contains carbon monoxide and nitrogen dioxide; AS 2359 and Safe Work Australia guidance set strict thresholds, and the risks are real.
Lift Height
Lift height is determined by the mast — the vertical assembly of rails and cylinders the forks travel up. Different mast configurations offer different combinations of collapsed height and maximum lift height.
Low collapsed height; limited lift. Best for dock work or low-roof facilities.
Free-lift before mast extends — practical for truck loading and general warehouses.
High lift height with low collapsed height — most common for racking above 4m.
Maximum lift height (7m+). High-bay warehouses only. Greatest mast sway at height.
Identify the top of your highest rack beam, add the pallet height, then add 150–200mm clearance — that is your minimum mast lift height. Also check the collapsed mast height against your entry door.
Aisle Width
The aisle width in your facility determines which forklift types are physically possible to operate. A standard counterbalance forklift requires 3.5m or more to make a 90-degree turn into a racking aisle. Tighter layouts need specialist equipment. Measure your narrowest aisle before shortlisting any machine — also factor in the widest load you’ll carry, as a wide pallet effectively narrows the usable aisle further.
Power Source
Power source affects operating cost, maintenance schedule, refuelling logistics, and where the machine can legally be used. There is no universally correct answer — each option has a genuine advantage in the right context.
